I have a similar problem on a carb. I want to overhaul as a spare in that the return pipe has been broken flush with the carb. top. I have managed to carefully drill out the remaining stub and am left with a 6.5mm  diameter hole.There is enough metal to drill out to 9mm dia and use the fitting as described but what I have noticed is the original pipes internal diameter has a restriction in it, I have managed to get a 1mm drill in it.Presumably this has been done to restrict the fuel flow from the float chamber? Has the above modification been tried successfully?

I had a very useful conversation with a guy from Webcon on the subject.  They are just around the corner from me so I popped in.  He gave me a few unions to try.  I have ordered the taps and will give it go tomorrow.  I dont see I have much to loose so worth a go.

He recommended Loctite 542 to seal threads and they use a small jet in the return union to maintain the c0.7~0.9mm restriction.  I will post pictures after I have completed the task :-)

Thats a good find with the restriction included. I am going to try some body filler in the threaded end and then drill out at 1mm dia.Can someone advise how to attach photos to a post,I'm not having much luck.
Doh! After posting the above and going back I see my photo attachment? anyway it shows my modified outlet connection fitted with a fibre washer.The inlet is still secure.

I would not use body filler on anything near fuel.
Araldite, JB weld or similar would be more appropriate.

I can confirm JB weld was good for a few months but then went soft and leaked.  A Google says JB Weld does not like Ethanol, of course I couldnt find that when I first used it :-/

I did use JB Tank Weld for Betameeta and it was rock solid when I removed it last week.  New Pillar drill just turned up so I might get to start on this tonight

Right-o Pillar Drill turned up.  Pulled the old unions out eventually.  A bit of head scratching how I hold a carb top in the right position to drill straight.  I made a holder in timber and used the airfilter fixings inserted into the timber and then held in a vice.  Seemed to do the trick. 

Smaller Return union was m8x1.0 and I turned down the 0.7mm jet and drilled out the top of the union and screwed it in as Webcon man said to do.  The second Feed union, as I was told, and a quick look with pitch gauge I thought it was m10x 1.0.  So drilled and tapped away, only to find out it was in fact 0.9 pitch which is a pitch that carb companies sometimes use.  Ordered the right thread 1.0x 8mm Feed union.  Its is a little short really but will test tomorrow and hopefully okay for a 20 min journey to Brooklands on Sunday.  If is rubbish I can order some better item I have now found at Eurocarbs.  Fingers crossed this has worked. 

Everything super sealed everything with blue paper and masking tape before I started drilling, and super cleaned out after with brake cleaner.  Then fuel union/s threads sealed up with Loctite 542 as I was recommended.  Test tomorrow.

PS a 4.5mm drill bit fits in the filter housing supply to the float needle (again Webcon man recommendation)
